I want to cut this lip off the chair rail then fasten a 3in piece of plywood all the way down, Think there would be any serious structural issues?

Looks like there's a place that carries this 3M™ VHB™ Tape locally. I may give them a call and see how it prices out compared to the rivet option. Only using tape still has me a bit skeptical though!

I could see using the tape say over the ribs & at the lap joints but just for a little piece of mind I think I would still use rivets along the bottom edge of the metal where it will over lap the top rub rail

Most folks would be surprised at what gets "glued together" these days. Trucks, cars, trains, aircraft, etc. The new gen adhesives are pretty amazing. Nearly 20 years ago I used an industrial adhesive made by Sika to attach new sections of roof skin at the front & rear of my BBAA after the roof raise. Properly cleaned & prepped the 1" overlap joints were much stronger and more durable over time than if welded or riveted. Can't recall the exact formula as they make a wide range of them. That one came in a caulk type tube. The tapes are a spinoff of the same technologies and are much easier to apply with consistency.

Sikaflex! I know about that stuff. Never used it but holy cow what power. I know of one guy who reskinned his Eagle with it because he wanted a nice smooth look without rivits. He made a minor error involving droop over the length of it and had to cut out and replace sections of the structural tubing because he could not get the bonded sheet metal off it. I believe it was Sikaflex 262, or maybe 252. But loving the tape idea. Yet another idea I'm going to be stealing er I mean BORROWING for my own build.
At a buck a foot it ain't the cheapest option but I trust my ability with it far more than I trust myself with rivits. Should save a bunch of time too.

Hey Stuart,

Sorry for the delay, I have been away for a while. I used the same gauge that the bus used 18GA on the sides, 16GA on the roof.

So far so good, we will see how it does in the summer heat.

Picked up sheetmetal on Friday, took POR 15 to all the steel thats going to be covered up & treated rust areas & installed the panels in the rear areas, hope to finish the sides next weekend

I POR 15 both upper edges of the sheetmetal thats going into the overlap from the roof, tomorrow after work I build the Wmkbailey And the Journey Visvi 1999 Thomas MVP ER custom sheetmetal lifting & maneuvering device only I'm attempting to use 10ft sections, get to bed early tomorrow plus having a 3 day weekend & some luck I just might get something done this weekend
